Lancashireman Aug 8, 2023:
Wer knuspert an meinen Referenzen? Das ist der Wind, der Wind
Das himmlische Kind
Johannes Gleim Aug 8, 2023:
@ Kim It is very unfair to google and post links that relate to obviously different topics, such as 'Stuck Contact Lens' to discredit my suggestions.
You know very well that I am an electrical engineer with much experience in the field.

Now I regarded your references:

Is it true that https://patents.google.com/patent/DE102015006279A1/en is in German? Or that the phrase 'As a result, the opening of the contactors are prevented in the presence of excessive electrical load and thus the sticking of the contactors' is a German link, e.g. https://patents.google.com/patent/DE102014200264A1/de as indicated?
Would be fine not to mismatch quotes and links.
Johannes Gleim Aug 8, 2023:
@ Lancashireman Do you know who shorted my list of references?
Lancashireman Aug 8, 2023:
Herr Gleim "Diese sollten aber als Referenzkommentar gepostet werden, statt als identische Anwort zu posten." May we quote this back to you on future occasions?
Johannes Gleim Aug 8, 2023:

contact sticking

The most common situation in contactor failures is contact sticking and coil burning.
The reason for contact sticking; If more current is passed through the main power contacts than it can carry, the contacts will overheat after a while and the contacts may stick as a result of this warming.

Reasons for Contact Sticking in the Contactor
However, what will happen if the current through the contacts is more than its rated current carrying capacity? Of course, it will generate more heat that may cause the sticking of the contacts. The sticking of contacts means the contacts get welded and when the contactor is de-energized the circuit will not isolate from the supply source.  https://www.electricalvolt.com/2023/04/causes-of-contact-sti...

As a result, the opening of the contactors are prevented in the presence of excessive electrical load and thus the sticking of the contactors.

contact stuck, stuck (contactor) contacts

'Schützkleber' is an inaccurate term as it is not the contactor that 'sticks' but its contacts that stick, usually because they arc weld together.

A short circuit occurs when the phase wire touched to neutral wire. In this condition, enormous current flows through the contacts, and if the protection devices do not trip the circuit in a timely manner, the huge current may cause contact sticking or contact welding.

What are the causes of contact sticking and coil burning in the contactors?
The reason for contact sticking; If more current is passed through the main power contacts than it can carry, the contacts will overheat after a while and the contacts may stick as a result of this warming. Switching at high current, short circuit, or error in star-delta transition can cause this.
During the short duration current peak, material transfer takes place by moving ions from the anode to the cathode.
See picture below.
This material transfer creates a pip on the cathode and a crater on the anode.
When the pip and crater are sufficiently big, contact sticking can occur because of the extreme rough contact surfaces.

1. Short Circuit …
A short circuit occurs when the phase wire touched to neutral wire. In this condition, enormous current flows through the contacts, and if the protection devices do not trip the circuit in a timely manner, the huge current may cause contact sticking or contact welding.
2. Wrong Selection of Contactor: …
You all know, that motor draws about 6-7 times the current of its rated full load current(FLC). If we use an AC-1 contactor for motor application then its contacts are apt to stick because it can not carry this huge starting current.

Problem #1:
The contactor is stuck in the closed position.
This can happen if the contacts are welded together due to high amperage melting the contacts together.

Problem #2
High electrical resistance is measured across the contacts when closed.
This can result due to pitting on the actual contacts. This is caused by arcing and partial melting at the contact face. This melting causes the contacts not to touch properly when the contacts are supposed to be in the closed position.

Problem #3
Ants, other insect, and cobwebs inside the contractor
Some ants such as the Red Tawny Ant are attracted to the electricity at the contactor. Because of this, they could get stuck between the contacts. … When the switch tries to close, it cannot because the contacts are not able to touch.

Why Electrical Contacts Stick
Electrical contacts may stick when they open and close. Small sparks known as "arcs" can corrode the metal and contribute to sticking. Cleaning electrical contacts to reduce sticking is an option. Eventually, electrical contacts need to be replaced.

Auxiliary contacts
Example circuit to realize stuck detection:
In case the contactor is stuck, the Aux COM and Aux NO wires will be short, hence the circuit is closed and the LED will be on. The AUX COM and AUX NC wires will be have the opposite way: the LED will be off when the contactor is stuck

So the star contactor could have stuck during the transition to delta causing a short circuit and it welded the links of all the three contactor that was in use during star delta transition.
